Custom Oil-Removal Filter Cartridge Development for Zhejiang Petrochemical: A Year-Long Reverse Engineering and Qualification Programme

Large-scale petrochemical facilities operate filtration systems at a scope that makes consumable procurement a significant line item in the maintenance budget. When a facility requires over a thousand filter cartridges per equipment unit, and those cartridges must be replaced on a multi-year cycle, the per-unit cost of the original manufacturer’s product compounds into a substantial recurring expense. For Zhejiang Petrochemical Co., Ltd., this cost pressure had become a priority engineering and procurement challenge.

The client’s operation relied on a specialized oil-removal filter cartridge, with each piece of equipment requiring 1,050 cartridges per replacement cycle. Full-scale replacements were scheduled every three years, and the original manufacturer’s pricing made each cycle a significant capital outlay. The client’s objective was clearly defined: identify a technically equivalent alternative that could meet the strict filtration performance requirements of an active petrochemical process, be supplied at a meaningfully lower cost, and be backed by a stable and reliable supply chain. Switching to an unqualified alternative in a process-critical filtration application was not an option the client could accept, which meant any replacement solution would need to be demonstrated under actual operating conditions before a supply commitment could be made.

Our technical team approached the project as a full reverse engineering and product development programme rather than a standard replacement exercise. Working from samples of the original filter cartridges, we conducted systematic laboratory analysis over a period of more than a year, examining filter media composition and fiber characteristics, structural dimensions and end cap configuration, flow resistance and differential pressure behavior, and particle retention performance across the relevant particle size range for oil-removal applications. The depth of this analysis was necessary to ensure that the custom cartridge would not only replicate the dimensional and mechanical properties of the original but also match its filtration performance under the specific operating conditions of Zhejiang Petrochemical’s process streams.

Following development and internal validation, we proposed a trial qualification approach that directly addressed the client’s risk concerns. Rather than requesting a purchase order on the basis of laboratory data alone, we supplied a complete set of cartridges for two full equipment units free of charge for installation and an extended field trial. The cartridges were operated under actual process conditions for a full year, with continuous performance monitoring across all relevant parameters. At the conclusion of the trial period, all performance metrics remained stable and within the client’s process requirements, providing a rigorous and unambiguous qualification dataset.

With field qualification complete, the client transitioned to the regular procurement of our custom-developed cartridges. The purchase price was 35% lower than the original manufacturer’s equivalent, delivering immediate and substantial savings on what had previously been one of the facility’s most significant maintenance expenditures. The combination of verified performance, competitive pricing, and demonstrated supply reliability formed the basis for a long-term supply partnership with Zhejiang Petrochemical.
